I know nothing about the process, I just remembered back in the thread Flea mentioned something about alignment. I just wanted to give ya hard time...since I missed getting one.

Update time...

Unfortunately, I don't have parts to mail out yet. However, I have made significant progress in remaking the patterns. I worked with a friend at work to create the patterns in 3D CAD so they can be CNC cut on the ShopBot at Techshop.

And just tonight I spent a few hours over at TechShop getting all the cutter paths programmed for the ShopBot. I already have the material blanks laminated and cut to size.

I have the ShopBot reserved for 6 hours on Friday night. Will see how fast I can cut each pattern. Plan to be done over the weekend and take them to the foundry on Monday.

Good thing is that there should be no dimensional discrepancies between the two halves this time. I looked at some other possible ways of making the patterns but did not have the confidence that I wouldn't end up in the same situation as before. The CAD/CNC route may have taken a little longer, but will give me the best chance of good parts.

Thanks for the continued patience.

Very Nice

With those patterns you can always make another round if the demand is there

I'd love to have a 36" by 36" by 6" CNC router just for cutting patterns similar to that, except in soft wood or styrofoam

Hell if I'd had any money I would have bought some foundry equipment from the foundry my friends just sold, they had an auction this past Tuesday, what I wanted, went way over my monthly toys allowance, I mean tool allowance, but they had a nice core making setup
That's the one thing I haven't done is to make any cores, that is other than cores for a roughed out bore, which I just used 2 pieces of 2 by 4 by whatever length I needed, drilled a hole thru the center of them after screwing together, I just mixed up my sand along with a bit of Molasses so it would dry up and stick together

Over at TechShop running the CNC router for the casting patterns. This is the first rough cut nearly done. About 1-1/2 hours into it.

Total cut time including the rough cut looks to be about 6 hours. I aqm about 45 minutes into the finish cut. Still have another 2-1/2 hours until they close. Will need to finish up in the morning.

Got the LH pattern all cut today. Little bit of sanding to do and some sealing and it will be all set. I need to re-do the RH side that i started on Friday. Made it 50% of the way through and then the program crashed. Oh well....only about 3 hours into at the time....

So here is a video...I hope...of the rough cutting on the ShopBot at TechShop.

http://youtu.be/RyH6vNIUDhk

Will post a couple more of the finishing and cutout cuts.

And the final cut-out cut.....about as exciting as watching paint dry.

http://youtu.be/z3jMW4Zjnpg

Here is the pattern after cleaning up the lettered area and gluing on a laser cut set of letters. The ShopBot did not give enough definition in the letters since I only went as small as a 2mm cutter.

I have time scheduled tomorrow to re-cut the right hand side.

Got the other side cut tonight at TechShop. Just need to do a little sanding and seal them with some penetrating epoxy and some paint. Hoping to take them to the foundry Wednesday or Thursday.
